One episode involves the sexy Callidus main character taking a completely wrong formula for her drug, and starts inflating like a balloon.

And the whole episode revolves around her inflating bigger and bigger as the whole gang tries to both find a cure AND fight off the heavy metal Slaaneshi Band Marines as they once again try to control the minds of everyone with the cliche music-wave device.

-The Imperial Cult doesn't exist, all religion is removed

-The noble Space Marines (our hero being a young Ultramarine) only fight to defend their empire (no reason is ever given why or how they assimilated an empire)

    -The Inquisition is completely avoided

-Orks are comic relief and never hurt anyone

    -Dark Eldar are never mentioned

-Necrons are comical robots (see Star Wars battle droids)

-Tyranids can be placated into peace, they just are hungry

-Slaanesh? gone. Khorne? gone. Tzeentch can stay (a bumbling Cobra Commander wannabe) Nurgle is toned down, only making people have colds/coughs/the flu

    -Chaos are bumbling nitwits

I hope you're not trolling, cuse I love this idea.
tha show would be kind of like he-man or something like that, but with a cooler intro... and less gay... anyways, main cast should be about a bunch of team fortess-ish guardsmen serving on cadia, twarting the EVIL schemes of Abbadon, of course, always ending with victory for the brave guardsmen and some moral "thougth of the day" at the end. the villians would be Abbadon whom mostly just sits aboard his ships with EVIL scheming and ranting at his underlings Kharn, Fabius and some other famous Chaos characters (all of them off course exagratedly comical, see the henchmen in Bionic6) whom makes all the pulling and pushing for him.
every episode would likely just be of Abbadon comming up with a new EVIL (and ridicilous) plan to take over cadia and send his henchmen to do shit for him countered by the brave guardsmen because "they work togheter and chaos don't" or something like that.
the show would every now and then feature famous imperial characters like Yarrick or Marneus Calgar, they would show up and help the heroes save the day when abbadon had a REALLY EVIL plot, afterwards praising the heroes for their brave defence of the imperium and the imperiums fine ideals.
I could go on forever, I think it could work

just make it so that the emprah is sick and still recovering from injury/heartbreak since horus went to chaos, Horus did turn half of the mareens aginst emprah and emprah had to kill him but it doesn't have to be that graphich in the series. if the scene is ever shown, only the emprah and horus battle need to be shown in detail, and horus death would be full of "I love you son but I have to do this" tears.
heck, maybe if Abbadon (he is a clone of horus, rigth?) would come back to the imperium and emprah had a chance to say he was sorry it would all be fine...

Just do it like in GI Joe. They can be real weapons, but the main cast is never hit by them, even if they get pinned by enemy fire/driven away/whatever. Blowing up vehicles and robots is fine though.

The Eldar/Tau need to show up a couple times a season to both be awesome and flaunt their unique tech (for the purposes of selling toys, naturally). They don't have to be at odds with the guardsmen/marines who make up the main cast, but they don't have to be super friendly either. They can show up for a 2-3 episode arc to help deal with a waaaagh or hive fleet or what have you, but don't join the main cast because they don't totally get along with them because of their philosophies (the eldar are know-it-alls who don't trust the humans, the tau are too serious and demanding and think of the heroes as being too selfish, etc). Really, you could make a recurring, gentle moral lesson of the series be "all things in moderation" -- the chaos gods (assuming they'd be toned down enough to be kid-friendly, super-villain level evildoers) could just be the most obvious example that extremism leads to Bad Stuff.

(also, in the mental picture i have of this show, the Tau would have totally been my favorites. I always loved giant robots growing up.)

Except for robots. The electricity fries robots.

Okay, how's this for an episode: Horus is upset because it appears that everyone has forgotten his birthday. The Emperor suddenly leaves and takes Rogal Dorn with him, and even when he skins his knee on Davin, nobody helps him.

This makes Horus very upset, and he almost turns on the Emperor, when it turns out that the Emperor called the Imperial Fists back to Terra...to make a super SURPRISE PARTY!

Oh and there has to be a bumbling, cute Ork that got lost on his way to a "war" [replace "war" with whatever child-friendly event an Ork would attend] that joins the gang and oft supplies comic relief.

Actually, electric bolts are PERFECT, because it allows you to shoot people, thereby provoking those humorous effects where the person turns black and transparent and we get to see their skeleton, so that we know they've been properly shocked.

Then you can show the person is okay, but all singed with a little smoke rising from their hair.

You mean the .001% chance that the company that owns the rights to this franchise, which is only interested in profit, would turn this into anything other than a low-budget con game to lure kids into playing 40K.

Which, in turn, would flood the 40K boardgame and videogames with pre-pubescent, screaming man-children. Which, in turn, would drive the franchise into being even more childish.

And all of the fluff and fun and brainstorming we have here on /tg/ would be turned into hate-spewing rants about how 40K is never as good as it used to be and how the kids are fucking everything up?

So basically, if this idea went through, it would turn 40K into /b/.

The heroes need to be a five (wo)man group consisting of (from tv tropes):

    * The Hero — The leader of the group. Can be clean-cut and upstanding, bold and charismatic, serious and driven, or some combination of the three.
    * The Lancer — The second-in-command, usually a contrast to The Hero. If the Hero is clean-cut and/or uptight, the Lancer is a grizzled Anti Hero or Deadpan Snarker; if the Hero is driven and somewhat amoral, the Lancer is more relaxed and level-headed. He is usually The Rival to the hero either as a friend or former enemy. Tends to be attracted to The Chick, if he's not attracted to The Hero instead.
    * The Smart Guy — The physically weak, but intelligent or clever member. Often nerdy and awkward played for comic relief. Sometimes a trickster and a buddy of the Big Guy. May be the one with all the "street" connections.
    * The Big Guy — The strongman of the team. May be dumb. Or mute.
    * The Chick — A peacekeeping role to balance out the other members aggression, bringing them to a nice or at least manageable medium. Not always female, but is usually taken by the Token Girl, hence the name. Sometimes written as "the useless girl", which can cause a backlash from the fans. Sometimes replaced by or overlaps with the Action Girl.

also, chapters of space marines besides ultramarines sometimes need to be taught life lessons, ie. Blood Angels: Getting angry never solves your problems.

There's nothing wrong with using your imagination, or brainstorming. But even the most imaginative idealism must be tempered with the pragmatic wisdom of the realist.
